Blow-Fill-Seal Case Study: Pioneer Enhances BFS Inspection with HEUFT Technology

Pioneer Co. for Pharmaceutical Industries, one of the largest blow-fill-seal (BFS) manufacturers in the Middle East, has significantly strengthened its quality assurance processes by implementing advanced HEUFT spotter II BFS inspection systems. These systems perform comprehensive checks on the quality, functionality, and tightness of infusion bottles and ampoule strips, ensuring the integrity of every product before it reaches the market.

ADVANCED BFS INSPECTION FOR MAXIMUM PRODUCT INTEGRITY

Unlike conventional inspection solutions, the HEUFT spotter II BFS operates without carousels, star wheels, centering tulips, grippers, or turntables. As a result, manufacturers benefit from lower maintenance costs, reduced wear, and faster product changeovers.

The compact, straight-line design enables stress-free transportation of BFS ampoules and polymer infusion bottles through multiple inspection stations. Consequently, the system is ideally suited for 100% Container Closure Integrity Testing (CCIT) of aseptically produced BFS products, even at high production speeds.

These advantages led Pioneer to install three HEUFT spotter II BFS systems at its production facility in Sulaymaniyah, Kurdistan, Iraq. Established in 2010, Pioneer had reached capacity limits as it expanded its product portfolio and sought a reliable BFS inspection process within limited production space.


COMPLETE OPTICAL INSPECTION AND CCIT FOR BFS PRODUCTS

Pioneer manufactures a wide range of sterile pharmaceutical products using BFS technology. These include:

  • Paracetamol
  • Lidocaine
  • Sodium chloride solutions
  • Water for injection
  • Magnesium sulfate
  • Calcium gluconate

The products are packaged in BFS infusion bottles of up to 500 ml and BFS ampoules of up to 10 ml. Ampoules are produced in continuous strips containing ten units each.

The manufacturing process is fully automated, with containers being formed, filled, and sealed under aseptic conditions. After autoclave sterilization, robotic systems transfer the products to dedicated inspection and labeling lines.

On these lines:

  • Infusion bottles receive product labels.
  • Ampoules are marked with batch and lot information using inkjet coding.
  • HEUFT inspection systems perform comprehensive CCIT and quality checks.

TRANSFORMING QUALITY CONTROL

Before implementing the HEUFT systems, quality control relied primarily on manual visual inspections. This process required approximately 70 employees and only allowed for random sampling among thousands of products.

As a result, minor defects, foreign particles, and leaks could occasionally go undetected.

Today, the HEUFT spotter II BFSB inspects every individual infusion bottle. By combining advanced optical inspection with proven HEUFT squeezer technology, the system reliably detects:

  • Leaks
  • Foreign particles
  • Packaging defects
  • Functional abnormalities

This has significantly improved both product quality and production efficiency.


 
GAPLESS AMPOULE STRIP INSPECTION WITH MCIP TECHNOLOGY
 

In summer 2023, Pioneer installed a HEUFT spotter II BFSA system for final inspection of up to 12,000 BFS ampoule strips per hour.

The system performs full-surface inspection using eleven HEUFT reflexx A.I. cameras, which scan each ampoule strip from every angle. To eliminate blind spots, the system uses an innovative transport mechanism that alternately grips containers at the top and bottom throughout the inspection process.

This ensures complete coverage of every product.

MULTI COLOUR IMAGE PROCESSING (MCIP)

A key feature of the system is HEUFT’s proprietary Multi Colour Image Processing (MCIP) technology.

By combining intelligent image filtering, subtraction, and analysis with adaptive lighting methods, MCIP significantly improves defect detection. It enables precise identification of:

  • Foreign particles inside containers
  • Material inclusions
  • Surface scratches
  • Grooves
  • Black spots
  • Packaging imperfections

For additional security, the system can also integrate High Voltage Leakage Detection (HVLD) technology, providing enhanced redundancy and accuracy in leak testing.


AUTOMATIC FORMAT CHANGEOVERS INCREASE EFFICIENCY

All HEUFT systems installed at Pioneer are equipped with MCIP technology. A fourth inspection system is also scheduled for installation on an additional BFS infusion bottle line.

One major advantage of the HEUFT solution is its high level of automation. Format and program changes can be completed quickly and without tools.

Instead of manually replacing individual components, critical elements automatically adjust to new product formats, including:

  • Cameras
  • Lighting systems
  • Trigger sensors
  • Transport belts

As a result, downtime is minimized and production efficiency is significantly improved.

STRAIGHT-LINE TRANSPORT AND PREDICTIVE CONVEYOR CONTROL

The HEUFT systems also feature predictive conveyor control and precise container tracking from product infeed through rejection verification.

For BFS infusion bottles, two separate rejection mechanisms are used:

  • HEUFT mono removes containers with leaks or critical defects.
  • HEUFT DELTA-FW flow diverter redirects products with potentially acceptable cosmetic defects for further review.

This ensures only compliant products continue through the production process.

The conveyor system continuously manages product spacing to maintain smooth production flow and ensure compatibility with downstream labeling equipment.

An additional challenge at the Pioneer facility involved transferring infusion bottles from an upright transport position into a horizontal labeling process. HEUFT engineers successfully solved this requirement through a simple yet effective mechanical turning solution.
